Most of this I'm making from leftover parts of other projects.

The first thing to do is split the original model and create an upper and lower blank that I can work with. This took longer than I care to admit.
Next, I needed to hollow out the interior for all the components, screws and wiring:
I printed the handle in black ABS and the Blade in Clear ABS. I had to design the blade from scratch using an image as my base because I couldn't fit the neopixle lights in any other way.
I got my sounds from saberfont.com. There were 2 Halo fonts there and I loved them both.
There chip itself allows you to program up to 3 fonts to choose from, all with different blade colors that I can choose. I pre-programmed all the paramaters of the fonts - amount of LED's in the blade, the ignitor period, color, boot sounds, etc.
